High Pressure Boilers

  • Advantages The heat of combustion is used to lots of efficiently by the use of small diameter tubes in big numbers, To avoid big resistance to the flow of water, Powertherm boilers have a parallel set of an arrangement of tubes. Etc

High Pressure Boilers – PowerthermPowertherm or high pressure boilers are mostly water tube boilers in which water is on the tube side while flue gases flow across the tubes thereby transferring heat from flue gases to water using cross flow heat transfer.

Thermodyne Engineering Systems has a vast experience in manufacturing Water Tube Boilers of a wide range of capacity that suits the customer needs.

Before converting to steam, water circulates multiple times from shell (water drum) to water tubes and then back to shell. During the circulation, the temperature of water increases as it comes in indirect contact with flue gases that transfer heat through tubes. Water circulation continues until it’s vapour pressure exceeds the vapour pressure of steam at the top of the drum.At this pressure, water gets converted to saturated steam.

Overall, Circulation Ratio is an important factor in designing of water tube boilers. Based on circulation there are 2 basic designs of water tube boilers: Natural Circulation Boilers and Forced Circulation Boilers

Natural Circulation Boilers are the type of boilers where water circulates naturally that is due to the density difference. The difference in density is created with the difference in temperature of cold and hot water. Circulation ratio is an important factor in designing of natural circulation boilers so as to prevent the overheating or bursting of tubes.

Water Circulation in Forced Circulation Boilers, on the other hand, does not depend upon the difference in densities but is dependent upon the secondary pump which is installed after the feedwater pump (primary pump) that forcefully increases or decreases the circulation ratio depending on the design and safety requirements.

Construction and Operation:

The basic D-Type design of our water tube boilers includes a Furnace enclosed by a set of water tubes which is called a membrane. The furnace is a part where combustion of fuel takes place. The fuel feeding in such boilers is mostly done automatically either through drum feeders, rotary feeders or screw feeders in case of solid fuels and burners in case of liquid or gaseous fuels.

The furnace is the high-temperature zone where the radiation heat transfer takes place between the gases and water. From radiation zone, flue gases enter the convection zone. It consists of convection tubes which are stacked vertically closer to each other, welded at the top and bottom ends to both the water and steam drums respectively. Flue gases in convection zone travel at high velocity across the convective tubes.

Baffles are sometimes provided to increase the turbulence. Because of high velocity of flue gases, convective heat transfer between the flue gases and water increases thereby increasing the overall heat transfer rate.
Water drum is placed at the bottom of the boiler while the steam drum is placed at the top.

Water feeding is done through the high-pressure pump to the steam drum which has a clear demarcation of water and steam space. The set of tubes which are in contact with a high temperature of flue gases act as riser tubes to carry steam to steam drum while the tubes which are in contact with low-temperature act as a downcomer tubes to carry water to the water drum. This upward and downward flow of water and steam due to density difference in the tubes helps to maintain the circulation ratio of a boiler.

Depending on the steam pressure and temperature requirement, the superheaters can be installed either between the radiation and convection zone or after the convection zone. Other accessories like Economiser and Air-pre heater are also installed in line with the boiler so as to extract the waste heat leaving the boiler and thereby increasing the overall efficiency of a boiler.

Advantages:
  • The heat of combustion is used to lots of efficiently by the use of small diameter tubes in big numbers.
  • To avoid big resistance to the flow of water, Powertherm boilers have a parallel set of an arrangement of tubes.
  • The Steam boiler parts are usually organized horizontally, giving larger accessibility and operational convenience.
  • All the elements are uniformly heated, so the danger of warming is reduced. besides thermal stress drawback is avoided.
  • The tendency of scale formation is eliminated thanks to the high speed of water through the boiler tubes.

Fluidized Bed Boiler

Fluidized bed combustion (FBC) is a combustion technology used to burn solid fuels. A bed of solid particles is said to be fluidized when the pressurized fluid (liquid or gas) is passed through the medium and causes the solid particles to behave like a fluid under certain conditions. Fluidization causes the transformation of the state of solid particles from static to dynamic.

Packaged Boiler

Intech as its name implies is a3 Pass Internal Furnace Packaged Boiler. It is a conventional 3pass smoke-tube design, designed for the combustion of coal and wood in an internal furnace and is therefore sometimesknown as coal/wood fired Steam Boiler.

ThisPackaged Boilercomes in dry back, semi-wet back, and fully wet-back options and is most suitable for a manual firing of Solid Fuel like coal, wood or briquettes.

The boiler furnace is fully submerged in the water, this helps in transferring the maximum heat from the furnace to the surrounding water. The grate bars on which the fuel is burntare placed in the furnace to ensure desired grate area for burning fuel.

The fuel ofPackaged Type Boileris fired on the grate and flue gases are released on combustion of fuel. The flue gases then travel from the furnace to the flue gas outlet through theSecond and Third Pass Smoke Tubes, reversing from smoke boxes on their way out. Flue gases travelling at high speed ensures maximum convective heat transfer rate and 3 passes (2 tube passes and 1 furnace pass) extract the maximum amount of heat from the gases. An induced draft fan is provided in theBoiler Assembly, for proper combustion and maintaining draft in the furnace. This conventional design also ensures effective distribution of thermal and mechanical stresses in theheating equipment thereby increasing the boiler life.

Water pre-heater or Economisermay be provided in a shell and tube design to increase the efficiency of a boiler. This implies recovering waste heat from flue gases by reducing the exhaust temperature leaving the boiler.

Types of Intech: Packaged Boilers

Combi Boilers

Combitherm boileror is known among others asCombi boileris aunique water cum smoke tube type design. It is the combination of bothWater Tube BoilerandSmoke Tube Boilerwhere some tubes form the enclosed part of the external furnace in which water flows and rest of the tubes are placed in a shell in which flue gases flow.

Since the furnace is enclosed with the water tubes on 5 sides, it is the high-temperature zone where the radiation heat transfer takes place and the convection heat transfer takes place in a shell where water is filled in a shell and flue gases are flowing at high velocity in tubes.

Moreover, our membrane tubes design in case ofCombitherm boilers (Combi Boilers)is such that there are little or no losses to the environment and tubes also provide the high heat transfer area thereby increasing the radiation heat transfer.

Our shell in case of combitherm is a 2 pass design to increase the residence time and at the same time keeping the velocity optimum to achieve high convective heat transfer. Our shell and water wall tubes provide large water & steam holding capacities to give the maximum advantage.

Combitherm (Combi Boilers)Working:

Water is fed to the boiler from a feed pipe connection. Firstly the water fills in the shell and then gets transported to the Bottom Header of water wall from the Down-comers welded to theBoiler Shell.

From here the water rises up in the tubes of water wall and gets thrown back to the boiler shell from the top header. As firing is done in the furnace, because of radiation the surface temperature of water wall membrane rises and the water present in the tubes gets heated up and starts getting converted to steam.

Now this steam, being lesser dense (creating a natural circulation of steam-water in the system), rises up to the top header and gets to the Boiler Shell. The flue gas from the furnace (1stpass), traveling in the membrane, then enters the tube of Boiler Shell. In Boiler Shell flue gasses flow in the tube.

These Boiler Tubes are divided in 2 passes (2ndpass & 3rd Pass) where flow gas travel from both the passes and transfer heat to water through convective heat transfer. Steam coming from both the sides get collected at the top of the Boiler shell and then supplied through steam lines for the desired process application.

3 Pass Smoke Cum Water Tube Boilerdesign can burn a variety of fuels likeCoal, Lignite, Rice Husk, Wood, Bagasse, Groundnut shells, and several other fuels thus providing you with lowest energy costs depending upon the fuel available in your area.

The large furnace grate area and furnace volume in case of Combitherm Boilers provide optimum time for fuel to get burnt. On the basis of fuel firing our Combitherm boilers can be divided into 2 types: Manual firing boiler and Automatic firing boiler.

When fuel feeding to the boiler is done manually generally in case of small capacity boilers where amount of fuel fed to the boiler is generally less is said to be manual firing boiler and when fuel feeding is done automatically usually with the help of screw feeder, drum feeder, chain grate, pulsating grate etc. are said to be automatic firing boiler. Manual and automatic firing also depends upon the type of fuel.

Thermodyne has a vast experience inmanufacturing Combi boilersthat can burn almost all type of fuels.

Waste Heat Recovery Boiler

Its not just about saving fuel in a boiler, even your process may be such that it includes furnaces, kilns where a large proportion of heat after combustion of fuel gets wasted as a dry flue gas loss.

Though in this case, you are not using extra fuel in your equipment still there are a huge amount of flue gas losses.

This heat can be utilized somewhere in a process where you are currently using fuel to generate heat either to produce steam or even for local heating of water or air or any other fluids.

Remember energy is precious, even small saving in energy cost will save you a lot of money which can usually be seen over a period of 1 year.

Due to this, we provide novel products likeWastetherm, theWaste Heat Recovery Boilers (WHRB). As the name suggests, the heat going waste from the process like flue gases ofDiesel Generator setsis utilized in theseboilers to generate hot water or steam.

Since no fuel is fired, whatever heat we recover in the boiler is free of cost.

Waste Heat Recovery boilersare designed to recover heat from waste flue gases from DG exhaust, Furnace exhaust, Kiln exhaust, incinerator exhaust etc. to produce steam or hot water based on the application requirements of the plant.

There are 4 basic requirements or inputs for calculating yourwaste heat from the source. These are:-

  • Type of fuel and its composition

  • Amount of flue gases leaving the exhaust per hour in Kg/hr or Nm3/hr

  • The temperature of flue gases at the exhaust in

  • The process where you want to utilize this waste heat.

The amount ofsteam generators or Steam Boilersof heat transfer is controlled by the quantity of heat available in the flue gases.Wastethermcan befire tube or water tube typeas per the design requirements.

Tailor-made solutions are offered based on specific requirements of customers and the Wastetherm boiler design is integrated into the system requirements. Since these boilers operate on waste heat, there are no fuel bills to operate these and hence they offer the very handsome payback of investments.

Wastetherm can be either smoke tube design or water tube design. Depending upon the amount of waste heat available and the process where you want to utilize this waste heat say for an instance for producing steam, the required capacity and pressure of steam will help to determine the design of a waste heat boiler.

Waste Heat Recovery Boilers (WHRB)Benefits :

  • Highly Reliable in operation and robust in construction.

  • Quick Payback Returns are achieved.

  • One time investment with lifetime returns.

  • No combustion, No emission hence Eco-friendly.

  • Energy being put to use, which was getting wasted anyway.

Oil/Gas Fired Boilers

Savemax Oil/Gas Fired Boilersare thebasic 3passinternal furnace smoke tube type designin which flue gases are inside the tubes while water is outside the tubes in the shell. The combustion of oil and gas in a furnace requires atomization of the fuel. Since the fuel entering the burner in bulk amount is either in liquid or gas form, therefore it needs to be separated in fine droplets so that every last particle of the fuel could get burnt without leaving any traces.

This process of separating the fluid particles is called atomization. Generally, atomization is done with the help ofhigh-pressure fanwhich also provides air for thecombustion of fuel. Mostly burners come with the attached fan and their assembly is known as a Monobloc Burner which means fan mounted on a burner.

The superior features make the boiler ideal choice in theindustry Thermodyne.

The3-pass oil/gas fired boilersare most suitable for the burn fuels like heavy and light oils & gasses.

BothOil and Natural Gas Boilersare highly efficient as the furnace temperature in case of both is around 1200 1300 C. Higher the Furnace temperature, higher will be the radiation heat transfer rate to the surrounding water. The high combustion volume, large water and Steam holding capacity and superior design feature provide efficient operation.

Difference between Oil Fired Boiler and Gas Fired Boiler:

Oil Fired Boilersgenerally require Day Oil Tank to store oil and this oil is transported to a burner through oil piping and oil pump.

On the other hand, High-EfficiencyGas Fired Boilersare exactly same asOil Fired Boilersin construction and the only difference is the transportation of gas to burner requires gas train which comprises of the gas regulator that regulates pressure, gas strainer to remover dirt from gas while no such valves are required inoil fired boilers

Advantages and Benefits:

  • Fully automatic and high efficiency of 88 % on NCV saves running costs to theSteam Boilers

  • Large convective heating surface in the 2nd & 3rd pass tubes ensures excellent heat transfer

  • Large water holding & steam holding space provides quick response to fluctuating steam demands

  • Large heat transfer surface reduces the thermal stresses on the boiler surfaces

  • Dry steam reduces the processing time, saved the steam & improved quality of processed goods

  • Monobloc type burner Reduce fuel consumption

  • Horizontal packaged boilers less site work & quick commissioning

  • Our savemax works very smartly in a way that it saves a lot of your fuel. Both pressure and temperature gauge sense the outlet steam pressure and temperature and when it exceeds the set pressure and temperature, it automatically gives the signal to the burner which in turn reduces the fuel flow to the burner thereby reducing the operating cost.

Combitherm Ultra Boilers

Combitherm Ultra Boilers (Combi Ultra Boiler)requires minimum site work as they are factory assembled units and is mounted on a skid base frame. Their working is same as our Combitherm model in a way that they too are the combination of water tube design and smoke tube design. Combitherm Ultra model is also a 3 pass design with 1 pass of flue gases in external furnace or membrane which is surrounded by water tubes and 2 passes of flue gases in shell tubes just like the Combitherm Model.

The only difference is that it is a compact design and requires less space as compared to the Combitherm design. In this water tube membrane is much compact thus allowing minimum or no radiation losses to the surroundings. The shell in case of Ultra model is placed just above the membrane thereby reducing the time for water to reach the membrane through downcomers thereby allowing easy and faster water circulation. This mainly prevents the overheating of radiation tubes and eventually increases the operating life of your boiler. In this downcomers are provided on the sides of the shell membrane assembly and riser headers and pipes are provided in between the shell and the membrane.

This unique and compact design can handle almost all type of fuels such as wood, coal, briquettes, rice husk, petcoke etc. Generally Rice husk fuel is fed automatically to the boiler through screw feeder and the bed which consist of sand is made fluidized using high air pressure for this case the height of the boiler is increased to some extent to ease its operation while in case of other fuels such as wood, coal, petcoke etc boiler can be placed at normal heights without affecting its operation.

Advantage:

  • Skid mountedwater cum smoke tube boiler-Requires very less floor area & site work

  • Multi-fuel options-Total flexibility

Water Tube Coil Type Boiler

Revosteam is a unique water tubecoil type boilerin which water flows inside the tube. Revosteam is mostly oil-fired orgas fired boilerswhich include burner assembly to fire oil or gas.

It incorporates the unique principle of combustion known as Reverse Flow. Reverse flow means that flue gas reverses its path when they hit the bottom of the shell. This flow of flue gases enhances the combustion efficiency and also allows a high rate of heat release to the surrounding water coil. It can be offered in bothIBR and Non-IBRdesigns

RevosteamConstruction

A Water tube Coil type boilercomprises a jacketed MS shell housing a helical coil. The combustion air is forced through the jacketed shell by means of a centrifugal blower thereby getting it pre-heated. For the Revosteam Boilers, in the coil, the flame travels downwards 1st because of vertical fit-up of the burner inside the coil then the flue gases reverse upwards in the same coil thereby giving 2 passes in the same radiant zone. This ensures maximum radiation heat transfer to water through tubes. After reversing its path, flue gases reach the top of the shell and from there, the flue gases pass between the inner shell and the coil which makes the 3rdpass of flue gases. The high velocity of gases in this region allowsheat exchange between the gases and water through convective heat transfer. After completing 3 passes in the boiler, flue gases then enter the economiser.Economiserwhich is kept on the same skid as a boiler is a shell and tube design. In this flue gases are on the tube side while water is on the shell side.Economiseris generally given to pre-heat water entering the boiler. Along with other accessories optimiser is also installed on a skid in series with the boiler and an economizer so as to maintain the inlet water temperature to the boiler. The inner shell separates the flue gases & outer shell. Ceramic blanket is applied on the inner side of the outer shell to reduce the heat transfer to the ambient and the surface temperature of the outer shell in the Revosteam Boiler.

Advantages:

  • Fully Automatic unit

  • Unique four pass design

  • High efficiency and low running cost

  • Minimum site-work, low installation costs

  • Instant streaming within five minutes of a cold start

  • Built-in economiser increases the operating efficiency

  • Fail-safe design and dependable operating instruments

Electrode Boilers

Electra or electrode type steam boilersare a unique type of design where you do not have to worry about any fuel and its handling problems because they do not use any fuel for heating. You also dont have to worry about the pollution norms, since fuel is not required so flue gases will not be generated which are generally the main sources of pollution. Overall, Electra isenergy efficient, environmentally friendly, ready to start boilers which can also be installed in a closed area or room and requires very less space.

Working
As the name implies, Electra or Electrode type boilersrequire electrode which acts as a good conductor to transfer electricity from main supplies to water. This boiler works on a principle of electrical resistance and here water acts as a resistance in the path of electricity. As the electrical load increases at the supply, the amount of current drawn from the electrodes will increase. So higher the current, higher will be the rate of heat dissipation to water thereby converting water to steam. This rate of heat dissipation will determine the rate of conversion of water to steam and since there is minimum or no electrical losses all the heat is dissipated directly into the water thereby making them themost efficient boilers.

Electra Electrode Type Steam Boilers(ElectrodeBoilers) Construction

ELECTRA Electrode Type steam boilers(ElectrodeBoiler) are manufactured as a packaged unit mounted and a chassis, the installation comprises the fitting of the steam pipe, cold feed, blowdown, drain, safety valve, air vent pipe and the connection of the electrical supply.

The current source consists of specially designed electrodes in the form of scrolls in order to maximize the electrodes area. Automatic controls for high steam pressures and the high and low water level inside the boiler shell are provided through a fully pre-wired control panel thereby making the operation highly user-friendly and easy. The water fills in theSteam Boiler shelland as soon as the water comes in contact with the electrodes, the current in the system rises and due to short-circuiting in this system. An amount of energy (proportional to the magnitude of the current flow) is released, heating up the water surrounding it and generating steam.

Advantages Of Electra Electrode Type Steam Boilers

  • Compact size

  • Safe, easy-to-use heat source no on-siteproducts of combustion.

  • No emissions to the atmosphere, hence Eco-friendly

  • Easy and quick to install, they require only water connection and electrical hook-up.

  • Steam available at the flip of a switch.

  • Highly efficient design with minimum losses.

  • Designed as per IBR 1950, duly approved by the IBR inspectorate.

Capacity:-

It consists of convection tubes which are stacked vertically closer to each other, welded at the top and bottom ends to both the water and steam drums respectively. Flue gases in convection zone travel at high velocity across the convective tubes.

Baffles are sometimes provided to increase the turbulence. Because of high velocity of flue gases, convective heat transfer between the flue gases and water increases thereby increasing the overall heat transfer rate.Water drum is placed at the bottom of the boiler while the steam drum is placed at the top.

  • Available in both manual and automatic fuel feeding systems.

WorkingAs the name implies, Electra or Electrode type boilersrequire electrode which acts as a good conductor to transfer electricity from main supplies to water.
